I`ve just downloaded the two IOS files I require for an upgrade and have combined them using the COPY UCSInstall.....PART1OF2+ UCS....PART2OF2 UCSInstall....SGN.ISO as per Cisco but the resultant file is very much smaller - is this correct,Am I missing something?

you forgot the /B option (which means binary mode).
COPY /B File1+File2 Dstfile

If I recall the file should be the size of the 2 separate files combined, it's around 2.5 Gb.

Thanks for that - it was the /B statement but the resultant file was as a .sgn extension not sgn.iso - is this correct?

you could rename it to .sgn.iso. Not sure if CUCM is picky on file extensions.
