HI,
In our network we are using CAT 6500 with single chasis with dual SUP, POwer supply and Line card for redunancy
is ther any chance of entire chasis going down
since we are incresing our traffic in that switch or else we can put secondary catalyst as a chasis redunancy

There is a chance that the chassis can fail. If you want to have full redundancy I would look into using the 6500VSS.

Yes there is.

You can, and that's often why designs offen use dual core devices or distribution device pairs. (As Mark notes, with the 6500 platform, VSS might be an option.)
