The instructions for upgrading the IOS on a standalone 3500XL say to rename the current image on flash with the new image name replacing '.tar' with '.bin'. then use the tar /x tftp://server_ip_address/path/filename.tar flash: command to copy the new image to flash. Will simply unzipping the tar file on a PC and tftping the .bin file to the flash on the 3500XL work without doing the tar procedure? We don't use the http functions and keep the httpserver turned off.
If your flash has room enough to store multiple .bin files, then you need to either erase the old .bin, or use a "boot system" command in your startup-config to point to the desired file. You're talking about just the IOS update, right? (I mean, not the download that also contains the Cluster Management software updates as well.)

This is a standalone switch, the flash has 8 Mb, so it can only hold one image. I have already tftp'ed a new .bin file to the flash that I downloaded from CCO: c3500xl-c3h2s-mz.120-5.WC5a.bin. I did not use the tar file. I don't need the Cluster Management software or the html software. Just to boot a new IOS. I have not rebooted the switch yet, it is a critical switch and I want to be sure it will come back up without problem. Here is the show flash:
